Title: TRX250R Motor in a TRX450R Chassis

Well, I did my research and planned out my methods.....And this is what I've come up with so far.....Hope it helps any that are on the fence about a Hybrid like this. The Radiator from the 450R is 3 inches taller.....so I had to use the 250R radiator to get the pipe to clear. I don't want to have to make custom pipes.....Trying to make this as EASY as possible. As you can see the Motor sits a wee bit high when using the '86-87 standard motor bracket....but it's OK....it's just gonna require some long lower engine brackets. I've supported the rear upper shock mount with 0.120" wall tubing so it'll be strong enough. I'll have to make some mounts for the Radiator....but it's going rather well. :)

I didn't weigh my 250R frame......but I did weigh the 450R.....it came in at 34.5lbs!

Made some more progress in the Garage. Well, I'm back to the 450R radiator - when I put the plastics on the rad pushed the plastics outwards - The 250R rad is wider than the 450R. Now the Pipe hits the bottom of the rad.....So it's either Modify the Header of the pipe....Or use a Different Rad (short like the 250R and narrow like the 450R....but the surface area might be too small) Once I get the front end buttoned up i'll get a better handle on whether or not the 250R rad might still work. I can't believe how many brackets are required to get the front fenders on.....and of course I don't have ANY of them! I had one made for my 150, just shortened up height to fit frame.  About 200 bucks if your interested I can give you the email.  The place is out of China.

Thanks Iceracer, I might be OK with the 250R rad as it is only 1" wider.......I just want to make sure the plastics can flex 1/2" each side.....I won't know till I get the front brackets to mount the front fenders properly.

How long did it take you to get the Radiator from China ? I think I've seen those on E-bay.....Thanks :)

I still need to get it mounted properly I missed the two lower tabs when I told them how I wanted it.  SO just be specific, yours should be simple.
Originally I needed something for a Woods mini Quad a rider of mine was running and I didn't want to spend 200 on the thin OE radiator it came with and also didn't want a cob in a Huge YFZ either, So I drew up the Apex radiator and specked beefier mounts and bosses to mount a Screen on the front. With it being the first one they had done and for a production machine they could market to, they hooked me up. I was very pleased with it never had a radiator issue again and the machine ran cooler to boot.

Awesome, I read in your TRX150R post that you shortened the 450R size 38mm.....which would work perfectly for this application......If the 250R rad is too wide I may go that route of a custom rad.

It's narrowing down to possibly a Custom Rad or a Custom PIPE.....If the 250R rad works.....the pipe will too!!! :) I need the brackets to hold the front fenders together to know for sure.....hopefully obtaining them soon!

Anyway you can take the 450R rad to a radiator shop and have it modified?  I think there is still an old school rad shop at Taunton/Simcoe St N in Oshawa right behind the McDonalds there.. Not sure if that rad can be taken apart and maybe made a bit shorter so it would clear the pipe?  Not sure what that would do for overheating though making the rad smaller...

I was wondering that too...(I know exactly where you mean....they do gas tanks too!).....but I think it's the CORE they would swap out.....so they would cut the Upper and Lower TANK from the rad and weld in a shorter CORE.....might be cheaper to by a custom rad......I'm gonna try the 250R rad....I just have to fabricate the support brackets.....STAY TUNED :)

Mounted the Pipe.....made a hanger and need to fab one at the front and the rear. Looks like I have enough clearance for the Plastics....won't know for sure till I get the Lower rear fender supports. But if not I'll fab ones that will keep the plastic off the pipe and use some insulated heat shield.

Placed the Rad where it should be.....so I can open the CAP.....but the Lower Outlet hits the pipe.....So I think I'll close that one off and weld an elbow to the underside as there is plenty of clearance for that.....then just to Fabricate the Mounts for the Rad.....Got a couple of good Ideas.... The bottom of the Rad is 2-5/8" higher than the stock location :)

Well I got a chance for some Garage Time......so I thought I would kick it 250R style for the Rad supports. I just have the top mounts held on by screws.....till I take the frame to work and get everything welded up. Here's a few pics of what I ended up with. :)

Those are for the plastic louver that goes in front of rad

Yes! Absolutely!....But there's NO WAY i'm taking the Rad from my LAEGER! LOL.....I'm trying to use as many stock parts as possible to keep this an inexpensive swap.....I'm gonna weld an Aluminum elbow on the bottom of the tank....once the rad supports are all welded in place....so I get the fit right. :) I think that will be an easy solution.....for the next build I may source out an AFCO rad :)

The time is mostly spent trying all variations of building and picking the best solution and then following through. Once I get this complete If I had to re-do it from scratch...it wouldn't take long at all....maybe a couple of days.

I could do the modifications for you if you sent me a chassis....but that would have to be after I finish this one and test it to make sure it's durable.

The brackets you are referring to are for the plastic fins in front of the radiator that direct air into the radiator. The small brackets on the plastic or what the fins sit in.

Yeah..it might be expensive....depends which shipping company you use. Thanks for the pics of the plastics fins....I was going to cut off those tabs on the frame....I guess I'll leave them alone now.

If you're in Tampa.....how far of a drive is it to Live Oak, Fl ? You could get WALSH Racecraft to do the mods to your Chassis. :)

I'm new to the 250r scene.  I'm a banshee guy looking to explore Honda a little more.  I own a 450er now and love the suspension.   I had no idea Walsh was here in Florida.  Sweet.  Thx for the info!

Made some more progress......Got the Rad Supports in and brackets all welded up. Fixed the Radiator to clear the Pipe. Now to fab up the upper mounts and make some new brackets (I borrowed the 250R ones....just to get it into the correct location) :)

That sucks. Its probably too custom for them. I'm sure without proper testing time they wouldn't know how well it would work out and wouldn't want to be liable if the motor piped out of the frame or burned up because it didn't have proper air flow bla bla bla. Something like that

Maybe WALSH will use this informative thread to answer all their questions and help keep the 'R' Alive!

That's my sole purpose for this Project......I figure the 450R parts will be around for a LONG time.....and if the Only 'R' parts besides the motor is a Pipe & a Rad.....then it'll keep running for many years to come.

If this turns out like I hope......I'm gonna start Fabricating frames from scratch and selling them to the Brotherhood of the 'R'....so they too can keep the 'R' alive.

Well I got the Intake Figured out....Using the Quadzilla intake & a 2" connector to space it back for clearance....I might cut it down to 1-1/2".....but I'll see how this works for the Air Box that I now am in the process of making.

Well since I got the Intake all figured out nicely....it was off to make an Air Box to fit it. First I ordered a 4-1/2" flange K&N filter....then a piece of 4" Aluminum Pipe (4-1/2"OD).....some 11ga 6061 Aluminum sheet.....made a template out of a cereal box....and VOILA! :)

Apparently NONE of the Distributors in Canada carry MAIER plastics anymore ????

So they sent me a POLISPORT.....It's really nice!

That my dude.. is nice..And kind of what I'm looking for. However not trying to do as much. Would a 400ex frame have a little more room?
I jut bought an 87 and the frame has a nice bend in it. Don't want to spend thousands on a race frame but cannot find a stock frame to save my life or mind.

Well...it's been a while....it was too damn cold in the garage to do anywork....so now that it's ABOVE the freezing mark my heater will actually feel like it's working! LOL

I got the mount welded up for the front exhaust mount and the rear upper silencer mount.....So she's ready for assembly!

I still need an Axle, Coil and a few miscellaneous parts.....but I'm sure I'll have it rolling soon!

Got the front end installed on the weekend....hooked up the coolant lines, fuel line, bled the brakes. Waiting for the Axle to arrive so I can get her to Roller status.....Then Electrical and then Fire her up!!!! BBBBBRRRRRAAAAAAAAAAPPPPP!

Well....I made some more progress....I made up a wiring harness (no lights) from one I picked up and stripped out the pieces I didn't need....nice and factory looking now...brought it to work and had the brackets welded on for the CDI & Ignition coil......Enjoy! :)

This is absolutely awesome man, very nice work! I need to invest in a TIG at some point.  You have to have fired it up by now... the suspense is killing me! lol
Where in Ontario are you? I'm in the Watertown area and my company has a location in Kingston Ontario, was up there last week for some business. Also have family in Morrisburg!

It's killing me too!!!! I'm so close...I can smell the 2-Stroke oil.....I've been so busy with working 2 jobs....and rebuilding the LAEGER that it's on the back burner....really soon though....Just need a Chain & Front sprocket....Coolant & Fuel....Then it's BBBBRRRRAAAAAAAAAAAApppppp!!!!

Still waiting on the Countershaft sprocket....got a call on Saturday that it arrived....just gotta go get it!

I fired her up!....had an electrical gremlin.....NO SPARK when I first tried.....took all the plastics off.....checked every connection....and everything looked fine....gave her a kick and SPARK!!! hopefully the GREMLIN died!!!!

Well....I finally go the motor powdercoated & painted.....I broke a waterpump fitting while pressing in the NEW mechanical seal.....so that set me back.....special thanks to Gil Durbin for setting me up with NEW fittings......now I can get his build finished!!! :)

Yeah, I saw the Write up on the DirtWheels Mag website....very nicely written and gave me full credit....I even attached a link to that article when I contacted the Editor of Dirtwheels Magazine.....NO RESPONSE...No reply, apology or even a correction in the next issue....I was pissed.....Maybe someday they will take the article from the website and print it in it's entirety in the Magazine....Heck! I'd even let them come and ride it if they wanted to do a full ride report! ;)
