Spray some wd-40 into the little hole on the kicker where it opens up and you wont ever have to worry about your kicker getting stuck like that. It happened to me one day last year riding and I honestly fought with it for 30 minutes to get the thing open so I could start the quad.

I actually took it apart at home, brushed it out and lightly greased it. If it happens again wd-40 will be the way to do it.

That thing sounds very crisp. Is that ESR porting or did someone else build it?

Here's the update after the blown engine.  

It's ben cold out this week but after the break in I've been fine tuning it.  During my chin mount video I was running a dgh 2nd clip, 55 pilot and 185 main.  It couldn't make power too much up top and wouldn't rev out.  Today it's 20* outside and I made some adjustments.  I know you don't want to do many adjustments at once but after talking to Dan and thinking of my setup before I blew the motor I went back to around that setup.  I'm now running dgh 3rd clip, 50 pilot and 180 main.  

It has a good idle.  It's got a smooth off idle throttle response.  It'll put around at about 1/4 throttle without sputtering.  The mid is smooth but I didn't get into it too much.  The transition between 1/2-3/4 throttle area has a small hiccup.  Just a very slight sputter but that only happens if I slowly roll on the throttle.  Full throttle rolls great but I wasn't able to get it up to 6th for too long.  It seems like it'll pull it but it's too freakin cold and I was short on time.  My max temp reached 175*.  I'm thinking of swapping to a 182 just to see if it'll still pull and allowing a little richer main.  Maybe moving to the 2nd clip to get that happy medium.

Still have to drain the break in oil and replace.  Also, I swapped from a b9es gapped at 24 to a b8es gapped at 18.  Haven't done plug chops yet.  Just wanting to get this thing in close before I rip on it too much.

So to have it spelled out:  1,100' elevation, 20* outside, VP C12 32:1 Castor 927, Honda HP trans oil, 330 stroker, trx5 exhaust, cr250 ignition no advance/retarding, lidless box w/ k&n and outerwears, 1 1/4 AS, 3 1/2 slide screw, dgh 3rd clip, 50 pilot, 180 main.  Running 14/36 gears with 20" rears.  I also like to cuddle!!!

Any ideas on how to get that sputter out of the 1/2-3/4 throttle area?  Maybe next week I'll take a video of how this sounds to help diagnose.

1/4-3/4 throttle is mainly a function of needle size (length, diameter and shape) as well as clip position.  Duncan Racing has a great article that may help here: Keihin Carb Jetting trx250r (http://www.duncanracing.com/TechCenter/KeihinCarbJetting.pdf)

Oh I'm very familiar with that page. It's a very good guideline. That break up at that throttle position does seem like its a needle issue.

Going to change to a 182 to see how big of a change there is and then tinker with the needle. Just don't think it'll be within the next couple of days. Getting more snow and dropping temps.

Nice link. It's like the Duncan link but more informative. I have the dgh bit I think a leaner taper would be optimal. It seems like this might be my problem child.

Here's the update. Today the snow is mostly melted off the road an it's around 35*. I had 50/180, dgh 3rd clip. Same fuel, intake, exhaust and ignition as before. That setup was nice but there was a slight breakup in 1/2-2/3 throttle.

I now have 50/182, dgh 2nd clip. This gave me a sweet crisp throttle response and no breakup. It pulls great throughout. I did no top speed runs yet nor any plug chops. I feel like I'm spot on at the moment but the road I do chops on still has snow on it. No plows or traffic since it's in an undeveloped area.

This new setup will pull the wheels in third on pavement with 20" rears and 14/36 gears. No clutch work needed in order to do this!

Well, after I leaned my fuel mixture and seized my motor it was time for a rebuild.

I purchased a 77mm piston kit for the 330 and sent it out to Neil. Neil hooked it up with a fresh bore and hone and double checked everything and got it back to me very quickly being he has a busy schedule. Awesome guy he is and communicates great during the whole thing.

Once I got it back I met up with dan today and he helped me assemble this top end since I've never done one before. We got the sucker together enough so I could just go home and throw on the exhaust and fill it with fluids. Popped in a fatter main and went to crank it. Fired up on the first kick! Had to adjust the throttle some for idle and now I'm on the second heat cycle and about to go crank the third.  (Not much but I'm stoked to hear her run again!)

is the piston seizing up the same way every time or are you just hitting bad luck spells? Out of curiosity how old is the cylinder?

I bought it from a member and he said it only had 5 rides at glamis on it. The first time I had a leak at the header/manifold and I used rtv to patch it. It blew out and it leaned it out and seized. This last time I leaned my fuel mix and it overheated.

The thing is, I just dumped that fuel and I had more in it than I thought so i severely leaned it because I could see the bottom of the tank in spots before I added straight race fuel.

All self inflicted. So far all three idle heat cycles are done. I'm debating on doing a 50% throttle ride tonight.

Ok, I see what you mean now by the 50% throttle, all is well, carry on.

Just no full throttle runs, until you've ran at least a tank of fuel mix through the engine & dont ever just jump on & blast off, not until you "cant" hold your bare hand on the side of that cylinder from it being hot.

So far I've done the three idle cycles and complete cool down.  I then did a few runs with hitting a max throttle of certain percentages.  50%, 70%, 80%, 90%.  After each of these I've let it cool down.  Before the 90% I swapped my very rich 192 main for a rich 190 main.  I also found that I have a slight stress crack in my lower radiator hose so I decided to order some new 87-89 radiator hoses that fit that style PWR radiator, which I have on my 86.  I also had the normal spitting at the header/chamber junction so I pulled it apart today and sealed it up with high temp rtv.  While I was at it I decided to check my needle due to some lack of power in the mid range and my needle was on the 4th notch.  Dropped it back down to the 3rd and also placed a fresh 8 series plug in.

Prior to all of this I finally plugged my air box snorkel hole.  I used a Meguires extreme shine spray cap that I cut down.  I then epoxied it on.  Looks good and cost me nothing extra.

Depending on my recent hamstring pull I will or will not run it tomorrow for a 100% run.  Depending on time I might start plug chops.  First I need more fuel since I will have put 4 gallons through it during break in.
