Figured the trx guys might enjoy this thread too. And since the bike is based on an 95 atc250r frame it belongs here ;) Frame and 88 cr500 motor came from Mike (MrClean). I tore down my 310 originally to use for parts so this bike could live, i am in the process of building both bikes right now for a little sahara trip in OK March 26-30.

cr500 knuckle, my machine shop guy turned it down to accept a blaster kicker that would clear the fenders.

the right side crank case clutch cover from the newer 90 and up models was required since the 1988 case half I had didnt allow for the larger updated clutch basket width. For the new Rekluse clutch I had to pick this part up, its shiny and honda fresh :D

measured out the bore on this cylinder and found it to be right at 89.1mm which is basically stock bore size. The other pic below shows us a pro-x piston though, so someone had it apart to throw a new piston in at some point.

among other reepairs and mods done by MRE, the exhaust flange was jacked up and all three holes needed re done as well. new o ring manifold below as well :D
Ended up needing the exhaust flange machined and the threads in all three holes there needed some love. Also upgraded to an oring exhaust flange. Pretty gangster.

this month i have ordered a set of inverted tripple trees/forks offered by Jason Hall. He said the inverts should be done early this week. He has a set of 2001 cr125 forks that he is shortening 3" for proper ride height and rebuilding as well.
APT has stated my new 38mm cast smart carb should arrive on the 28th of this month.

The bottom gusset is actually already flipped on this Billy frame for the 500 motor, so I didn't have to notch it for clearance.

See this picture for what the normal 250r frame looks like and the highlighted marker spot is what needs to be cut for clearance so there's no binding and you get full suspension travel.

I slapped a coat of primer on it because the frame was an ugly mess, now it's a little less ugly :D the bike will be torn back down after the little Sahara ride in march so I can powder coat the frame and all associated parts.

I reached out to an eBay seller I bought a pipe spring set from last year before out badlands ride in Indiana. Tapper pointed out one tht busted mid ride that I wouldn't have seen until after the fact lol. Anyways, bought them last July for the 500 and they both broke unfortunately. I wrote them off until I got balls deep in this project and thought what the hell, let's email the seller. David Nicholson of smokey point cycle barn responded and sent me two sets! Great guy awesome company, love that kind of support and will buy from them in the future

nice! hope you got plenty more of those springs for the exhaust, they are junk IMO. I must have went through 6 of those. I would be lucky if I went for a 20 min ride and didn't lose one. I finally bought some Raven swivel springs and haven't lost one yet.

thanks guys! its been a long road! The pipe springs are recommended to be run with a section of fuel line over them to keep the vibes from breaking. I have heard that being recomended before on the 500 motors (KX and CR) so I will give it a shot. Worse case scenario all 4 new springs I have break and I just run the stock springs I have been hoarding. Wanted new shiney parts hahahah
ordered a new clutch basket, 2 uni filters (1 for the 310 and 1 for the 500), a gallon of klotz, clutch perch and lever, and a T3 10-3000 throttle cable for the smart carb yesterday. Also bought another rear shock assembly on ebay because i plan to run the rebuilt/revalved shock thats on my 310 on the 500.

Parts arrived with the outfit this morning from usps/ups. KFX400 master cylinder and lines with lever so now I will have rear brakes. T3 throttle cable that Liz Harvey at SmartCarb suggested i run with the 38mm cast I have coming from them. Also pictured are items from Magnum (eric bought) such as two sets of pipe springs, one of the Uni filters (the other is on back order), clutch perch and lever, gallon of my favorite 2 smoke oil, and a new clutch basket.

fun item i found when i was painting the motor; inside the old clutch cover is a handful of info scratched into the cover to date parts replaced etc. They stuck a new clutch basket in this thing in 1989 among other things. From the list of items and the second sleeve in the cylinder im guessing this 88 motor was run hard and enjoyed by someone once upon a time. Lord only knows the kind of abuse its about to see from the current owner :D

The old clutch basket had to have the rivets ground off so I could get the ring gear off and the center gear. I have no clue what the correct terms are for those parts so bear with me. Shot below is after I took a grinder to the rivets and popped the gear off the back of the old basket.

Gear on new basket. Installed the baffles (little black rubber inserts). I had to use my heat gun on the old basket to get it super hot and hammer out the center gear. To get that big gear into the new basket I stuck the gear into the freezer for an hour and heated the new basket up with my heat gun for about 10 minutes and then that gear just slid right in with a few good hits from the hammer. drilled out the holes on the tin cover for the new screws to secure the gear to the baket, Little bit of loctite on the screws and away we go!

This part is something I overlooked. Went to install the Rekluse into the new Pro-X basket and got hung up on this part. its the top hat (throw out bearing part), I didnt realize i needed to upgrade this to the newer style clutch. I have an 88 motor but had to update to 90-2001 basket, 90+ right side crank case, and 90+ clutch cover for the rekluse to fit and function. The 90+ clutch uses a throw out bearing that utilizes a newer top hat with flat bearing and washer instead of the one im holding that utilizes this top hat and a bearing inside. Jumped on partzilla.com after i figured that out yesterday and ordered up the correct throw out bearing and associated washers and new push rod etc.

Not pictured here is the KFX master cylinder. The banjo bolt from the line to the caliper just bolted right on to the master cylinder, no size difference issues. Bolted right up to the frame with some special spacers I had (some shiney nuts I had laying around). The push rod is right where it needs to be for the brake lever and little arm to line up and work perfect. For anyone in need of a new rear master cylinder the KFX and z400 masters work! I bought an 03, only found limited info to confirm it worked but went ahead and bought one anyways. fits like a glove.

Jason Hall packaged and sent my forks 3/12/14! Fedex says they will arrive today 3/14/14. Pictured below are the rebuilt, shortened CR125 Forks! In the package he sent should have these, my 450R foot peg adapters to fit them to my atc250r frame, and the new machined tripple trees to hold the inverted forks. Pretty stoked about that!

all for now. I meet up with my powdercoating guy at lunch to give him my rear 10" wheels and a pound of gold urethane powder, he has my front 10" wheel already at his house. Liz at APT sent my smartcarb out EXPRESS MAIL yesterday i should have it today! So hopefully by monday I will have powdercoated gold wheels back from my buddy Bryan Melguin, and the bike mostly completed and on its own 'legs' ready to be started. Cant wait to hear the 500 come to life!

do you plan to use your stock airbox somehow or try a pod filter ? your reed spacer looks pretty thick thats why i ask. for years ive known about the intake problems of the cr500 . reed cage blocks off the boyesen and boost port. with a rad valve it makes the problem even worse. i thought about using a spacer but i wanted to keep the stock airboot and box. plus i figured there might be issues with the carb hitting the shock spring, so i never put much thought into finding a good solution for the 500 intake issue.

I have an airbox in place. i prefer them, no chance of issues when riding if things get wet. I ran a coupler because the motor sits like an inch or two farther forward than stock, but everything fits nice now. The reads are cut like that to mock the vforce2 design coupled with a torque spacer. This is supposed to put the reeds right where the fuel and air mix will be picked up just right. Im told.

While finishing up the Rekluse Z Start Pro clutch install I figured out I have 7 friction disks instead of 8 like I need. The 86-89 bikes had 7 friction disks, I upgraded to the 90-2001 clutch so I could run the rekluse. That means I went w the updated right side case, new clutch basket, new throw out bearing and push rod w assbly, and somehow I overlooked that there is one additional fric disk and drive plate. I ordered one new friction disk from honda since the 7 I have are within spec already for thickness.

These shots show a few items I havent had time to fix yet. The rotor is on backwards. Beer+working too much at once=mixed results. Front tire is flipped around, didnt have time go back to the no mar place and have them flip it.

Brake. Had a local shop zip the shaft welds off the brake lever and basically popped it into the other side and welded it back up. I had to grind a little off the lever so it would clear the peg. Could be angled a little differently but its functional and im happy with it. And the kicker shouldn't hit it anymore either so my goal was met.

updates for this board; made it out to little sahara and had a good time. However we left one thrust washer out of the tranny and it would look the gears up in first randomly so the bike was parked and never made it out into the sand. over the last 4 weeks we pulled the motor down, installed the appropriate thrust washers and put it back together. After that i jumped back over to the 39pwk carb and took her out for a ride. runs amazing, starts first kick every time and pulls like a freight train! heres some shots

I had fixed a leaking master cylinder to reservoir line Saturday and didn't think to top off the ressy since it looked like it was still pretty full. End result was I lost brake pressure suddenly on a steep down hill and smoked a tree to avoid hitting Kevin. It was a blur and I was in some serious pain. Pretty horrifying to watch the event. The orthopedic surgeon put a plate and several screws in my ankle to fix the 3 broken places. It freaking hurts, just got back from the hospital. Here's my foot peg it's a 450r foot peg with a Jason Hall adapter plate. The thick plate bent and the peg is trashed. My Flexx bars bent backwards but dont appear to have been Damaged. Clutch perch is toast but otherwise looking it over the bike is ok

Heres the video of me wrecking last Sunday. I wrecked hard, my rear brakes lost pressure suddenly and i panicked and grabbed the bars to hang on for deal life and my hand hit the extended throttle lever and i accelerated into the tree. It was a steep hill to begin with and everything happened really quickly. Its hard to tell in the shot from the go pro but there is a pretty significant hill. I was carried 200 feet be paramedics and park rangers down to the lake and removed from the woods by boat since we were one mile back in some rough trails. I was driven by ambulance to St Anthony's up in St Louis but would have been flown by helicopter if the winds hadn't prevented them from flying. I lost a lot of blood immediately since it was a compound fracture where there were 3 broken parts to my ankle. Bones came through the skin and i was in some serious pain. I smashed my knee pretty good as well. My Orthopedic surgeon put a plate and 3 screws in my ankle, im down for 8 weeks. I was not wearing my MX boots, i will never ride again without them. The bike performed amazing sunday. Below is a video of me enjoying it earlier in the day before the wreck. Some observations of mine; the new fresh motor ran amazing. Adam Millar at MRE did amazing port work with his TWIRP Port job. I didnt go flat out WOT for long periods because its still a new motor and this was the first set of rides since heat cycles. The motor has insane low end torque and top end power, im in love with it! The Rekluse auto clutch works amazing, i can come to a compete stop in any gear and not stall the motor. i need to adjust the idle engagement point a little more but overall it works flawless. The Flexx bars are awesome! the felt great and really cut vibrations, i plan to swap out to try the other bushing sets and see if they make it any softer.

Awesome build! Sorry to hear about the wreck, Shizz happens though and at least your not seriously hurt! Boots are key like you mentioned. My old 350x reminded me of that after my foot came off the peg and under the rear tire while also wearing skate shoes (silliest looking way to get hurt on a trike). I also learned to strap my helmet every time after it came off in another wreck and to wear a chest protector after a buddy roosted a decent size rock into my chest..I think I now have everything covered haha!

ya way to be! I have a chest protector as well that will be joining me on rides from here out. I have debated on purchasing a kneck brace as well, seems like i should have all the real gear available considering my history of wrecks lol.

Adam sold me on a lot of stuff i initially had no intention of buying until i spoke with him over the phone. called about some port work and ended up with custom reed cage O ring ex mani billet clutch/stator covers TWIRP port job and other stuff i didn't know i needed lol. Guy is awesome, his work is top notch and his port work made this motor a monster! Cant wait to ride it again

Awesome build! Have you ever rode with those snow tires? I read they are good for hard packed but i have seen pics of dudes riding the dunes with them.

i had them on in the completed pics before our ride at little sahara because i still had some troubleshooting to do; i wanted to ride around the parking lot and not tear up my paddles while making sure the bike was good to thrash on. Those are my dirt drag racing tires i use for trikefest each year, they are great for dirt track drags. My buddy Gary Crum was however running a set of Pro Wedge's (same basic thing as 4snow's like i have) out at little sahara end of March when we were there. He had them on his atc600X conversion bike and got around great.
