Thought I would shed some light on a project my brother in law(troybilt) and I are working on, and are pretty excited about. We will be using a gusseted '88 250r frame, and the motor out of an '86 KX500 that I recently acquired for the power plant. I took the KX for a few laps around the property prior to dis-assembly, and the torque is unbelievable on this thing. It has a scary amount of power at every RPM range. We gusseted the frame about a month ago, and were able to strip the KX down and pull the motor last weekend. We sat the engine in the frame, and it fits surprisingly well. We will be utilizing the fabrication skills of Robl Engineering for the motor mounts, as obviously the stock ones aren't going to cut it. I will attach a few pictures of the frame we started with, the gusset kit installed, and the motor just sitting in the frame with an RE custom aluminum fuel tank mocked up. I hope to have more updates soon. Thanks!

i remember reading a dirt bike article about the KX500. I'll have to dig it up because the way they described the power was awesome lol

Haha yep! There was one written recently. In one of the first sentences, they called it "un-rideable". They weren't far off. What little time I spent riding it was mostly on one wheel.

Great hybrid you are working on.Your gonna have alot of power in there. What length swing arm were you considering going with?

For now we are planning on a stock length '05 450r swingarm. We want to keep it as maneuverable as possible. Thanks for the props.

I know it was 62HP in stock form lol. It should be controllable in a quad frame with the stock length swinger

Nice!, can't wait to see some more progress that's for sure! What's the plans for looks? I envision light gray frame, green plastics, and a custom decal kit to resemble the KX's?

Regardless, thing is going to be beast, love the creativity.

Cool build. The KX500 is an animal to say the least. In the late 90's a friend of mine had a 93 KX500 that he let me spend a couple hours on at Sand Lake. After I was comfortable on it I went to the hill & smoked everything there, including 2 alcohol banshee's. I was catching them at half hill after I got it straightened out & was passing them like they were in reverse. Definately a wild ride.... Look forward to seeing how this turns out.

What are your plans for the pipe? I have a friend selling an 87 kx500 cheap I had thought about this same idea for a 250r.

The pipe will definitely be original. Our plans are to use a portion of the k5 head pipe, and the rest of it will be hand coned by Robl Engineering.

Just don't be taking too much of his time away from developing intakes and air boxes for our 250r's! :lol:

We'll play around with the pipes.  I'll start with a hodge-podge of the original pipe and the old pipe from Elly as a baseline.  I also have an LRD big bore pipe that Pete loaned me that we may try as well.  Nice thing is I have my own dyno so we'll dial it in.  As far as new hand cones, we'll probably do some dyno pipes based on the simulation software I'm using then take what we learn there and make one snake thru the frame.  ..basically we're going to experiment a little.  This will be a torque build (i.e. MX/XC) not drag bike.

You guys may try getting a hold of a Zilla Lrd pipe and talk to Jerry about some of his designs for ideas both are a torque mid range to top end pipe.

This is my 500R pipe I build for my Saber MX bike, Elly.  I like making my own pipes.  This one was designed around the CR500 porting specs.

Will for sure be keeping on eye on the build. Currently on the lookout for a KX500 myself, want to build a "Team Green" replica desert racer. If I could pull the motor out of the bike and install it in a quad chassis, even better, think I would prefer a TRX450R chassis though, since I have two of them sitting in my garage.

Troy, about how tall is a KX500 motor? Want to compare to a 450R motor.

Doug it's definitely shorter than a 450r motor.  It fits the r frame rails without modding the upper rails... It's very similar in size height wise to my saber.  We'll have to pull the tank to swap plugs.  The neat thing about this engine is it's super light even compared to a 250r motor.  Were going to try and avoid moving the pivot bolt, cause the 250r anti squat is pretty good but there is slight interference with the peg mount tube or main tube.  We'll pocket it to fit.  The 450r pivot is a little higher which would be would help for that issue, but poses a higher cg....

I know a guy that put a kx500 in an atc 250r frame and it for in there really nice. He used the stock pivot location but had to mod the cradle a little. The chain alignment was a little off. It should fit in the quad real nice. Those kx500 motors with the power valves are complete different animal than anything else.

I'm going to have to meet up with you at Little Sahara when its done to see it run!
