Called cascade today. They have no more big bore silencers and no plans of making more.

Ya a lrd pipe. Was looking into it just in case the lrd silencer I'm getting has a little more bark than I want. I already got tubing prices to make the stingers. Wonder if any one with a cascade would be willing to take it apart and take pictures. Shouldn't be to hard to make something similar.

Cascade brings a guy in to make silencers & stingers for them. You would just have to leave your quad there for a week or so. Did they say you could do that or just quit all together on the bigbore silencers & just making the smaller ones?

Got one BB all apart. Lil more complicated than just welding the base and installing the end-cap. Front and end cap look to start off at .750" thick. They get machined to 1/8" at the out side. Oring seals front and back. The inside has the mount for the core at each end. Of course the end has an turn down insert machined with a press fit. I am gonna get the 4 1/2" OD tubing in and get some prints drawn up for the end-caps. If you saw the new style end-caps and have any idea how they operate you might let me know. I can call and discuss any options if anyone is interested in designing something that is economical and keeps the noise below the legal 95 db limit here in Oregon. The tubing starts at about $15. The end caps are proly gonna be around $20 each. The frame mount is easy for me to fab. Then I gotta find some who can weld aluminum with out breaking the bank.

I almost bought 1 of the last 2 silencers Cascade had 6 months ago or so. I would be interested in one, or the parts for a DIY if you decided to make some. My TRX5/ FMF Powercore is about 96dB at idle. 103ish at 3500 rpm.

Tony, if you make these put me down for 2. Would be even better if the end had a spark arrester screen set up. DIY or welded up don't matter to me.

They are 4 1/2" in diameter and 14" long. I made my own core as Cascade cut perf tube that left raw ends. Eventually these raw ends break apart and your core falls to the bottom of the silencer. I spent much time building these cores as the holes are not in a straight line. This helps with sound absorption.

Looking down the inside you can see the front end-cap. It starts out 3/4" thick and is turned on the lathe to leave a 1/2 spout that the core rests in. They came with 2 mounting holes for the stinger, I added 4 more.

The rear end-cap has been turned down to fit precisely the 4 1/2" canister. It has a turn down pressed in and o-ring cut in for sealing. Has 3 equally spaced threaded mounting holes. The canister has clearance holes for the threaded end cap. It uses three 5mm screws to hold it in.

The font end-cap has a 1 1/4" hole with a o-ring cut for the seal. The 1 1/4 hole is used as a through hole for the big bore pipe. Big bore stingers are 1 1/8' ID 1 1/4" OD

Its funny you should ask that as I am working on 3 stingers this weekend for the cascade silencer. I will get some pics going and explain the big bore process.

I was working on stingers all weekend for the casacde. I have some 4" tube but want to get a new piece of 4 1/2 in here. I may have a guy to do these with me.

I cannot get the thin wall aluminum tubing from local suppliers so I have to get it on line. They come in 84" lengths. So you can make exactly 6 silencers with none left over. Ordered material today and will proly get in a week. I have a guy who can draw this up in solid works so I can get prints made for machine shop estimates. Won't know how much they will cost until everything is done. I have to research duplicating the new Cascade innovations star end cap. If anyone has one I could use some pics or I will have to order one. Banshee silencers are only 3 1/2" or 4" in diameter.

I can try today. I also ordered the star endcaps from Cascade and some packing material. I have a program for punching the core I developed 10 years ago. The perforated tube anyone uses rattles around and falls apart. There needs to be a solid part at each end for the core for it to not destroy itself. Years back I was riding my sons bike on the dunes. I stopped to talk to Corey. He asked why my Cascade was so loud. The core had fallen off the 3/8" lip at each end and was laying at the bottom of the canister.

The solid band at each end will help but may still fracture if you make the cores out of 20 or 24 gage material.
I make my cores out of 16 and 18 gage material. Using this material makes the silencers heavy, and are time consuming to build, but the cores are bullet proof.

Exactly Jerry, these are from 18 gage. The one on top is stainlass and the one on the bottom with tig welds is mild steel. Pain in the azz to make out of stainless to get such a small diameter. I bent them close with a large radius on the press break then form them round with hose clamps around an 1" solid round bar with a rubber hammer.

what is your solution for the end that mates with the stinger? Is the idea to use your current silencer end?
