I put on a new hinson clutch cover from ct and the kick starter knuckle hits the cover. Its not rubbing the cover, it hits and stops the kicker from even going down. Either my knuckle is bent or ct welded the hinson ring on in the wrong place.

It appears that your kickstart lever is very worn , in the pic the stopper on the knuckle of your kick start is smashed and that might be allowing the lever to move further. I have the same cover and it's close , I could see with just a little play in my lever it would hit the cover, your cover appears to be fine I think it's your lever ......

If you look at the picture above the kicker is parallel to the cover plate where mine is definitely at a angle.

Well I got another kicker that's like new other than the dull finish and it's still hitting. I can't wait to see what Alan at ct says i did wrong or try to sell me.

if you look closely at the pics, it looks to me like your shifter shaft is not sticking out of the cover as far as contracthunters. the plate is in the exact same spot as his is on his cover so i dont think the problem is in the cover.

get a second lick knuckle and weld it to the other and you will clear the clutch cover.

Did you check to make sure the kicker shaft is assembled correctly?

could the kick shaft be from the wrong year? iirc the 86/97 and 88/89 have a different shaft but you can swap the shafts and spacers around between the two. what if the shafts arn't exactly the same between the two styles. maybe it wouldnt matter with the stock cover but the quick change cover might stick out just far enough to cause the problem

I believe Doug ground the back of the kicker to clear but did not post fix

I have the same cover and my kicker clears it completely. It seems as maybe they didn't go deep enough into the cover when doing the mod? I'll measure mine today and get back with you if this hasn't been solved yet.

Funny you are having the same problem I just ran into last night. I found out that the kicker shaft is to short. I think it might be an atc shaft. I took my other engine apart to check that shaft and it is .170" longer. And it's a 86 trx shaft. Going to need a new kicker shaft.
