Hi Folks,
As suggested by the title, I had to convince the GF that my newly acquired trike was ready to run/not a project. (see initial post: http://trx250r.org/threads/5459-ATC-or-TRX-how-about-both!)

Upon post purchase inspection from the overzealous craigslist seller, I found the bike to have been in rougher shape than anticipated and in need of much deserving TLC. Bad kickstarter slippage, siezed rear brake, rust, etc. So what started as a simple oil change ended up in a full disassembly and frame up rebuild.
Seems like chain adjustment and sprocket replacement was not a concern :suspicion::

The rear axle locknut was siezed beyond belief. I tried torch, giant wrench, etc but eventually had to cut it off(http://forums.trx250r.org/vbulletin_imports/1348_6132_2017-04-18_3562.jpg)
So the motor was advertised as an ESR 310. The stock cylinder should have been a dead giveaway but I am a newb and didn't catch it at the time. Ends up it is a 67.5mm piston with a weisco long rod crank. After reading the horror stories on these cranks I decided to "do it right" which would ultimately lead to splitting the cases and thus more fun! Being I was located close to LED Performance, I spoke with Arlan and was really impressed with his helpfulness and knowledge. We had decided to initially have him do his magic on an ESR 310 cylinder. He had already gotten halfway thru the porting when I called upon discovering the weisco crank. We then changed plans (no penalty/charge) due to the fact the cases (which were pretty rough) would be split to go with a 363 power valved combination.

Once down to the frame; it had been powdercoated at one time but was showing bare metal in several areas so i had it sandblasted and powdercoated in "Super Mirror Red"

Also sent the rear shock to SRS for a revalve/respring

As the frame was being powdercoated, I ordered a +3" swingarm from ACE Fab (this was when I still thought I was going with the 310). It came in looking great although I wish it had provisions for a rear chain guide. I then got a powder coating kit so i could do smaller parts myself. I powdercoated the swinger in "Chrome" with a clear coat on top. it looks more silver but i like it nonetheless in contrast to the red.

Got my ESR cases, +4mm crank and LED clutch cover. Went back and forth on how to finish the cases and finally powder coated them red. Let me say, that was alot of masking!

Didn't get any pics of the fork rebuild but got that completed. They were pretty bad, so I did new seals, bushings and upgraded to gold valves and progressive springs. Put ATF in; think I may need to upgrade to regular fork oil as the seem underdamped but too early to tell. It's now somewhat of a "roller". The tank needs to be polished really bad.

Thanks all: really trying to stay focused and finish this quick (although it's been maybe 3-4months I can't recall). Now I'm the bastard that's holding up a trip to Florence; I bet my brother I would have it running by 11:59pm at the end of this month so I've got my work cut out mainly with putting the motor together.

Broken1: that's funny, started seeing fewer atc250r's on CL and the price going up so just went for it with this one. Chevelle's a 65, I've had it since high school, pretty good runner and fun at the 1/4 mile but don't take it out as much as I should these days!

Well, I'm officially feeling the frustration of being on the loosing end of cushion arm subtle differences!:arg:

There was alot of slop in the cushion arm/wishbone when I got it so I figured i'd replace the bushings (which were shot). My research showed no rebuild kit/bushings for the 85 (or perhaps three wheeler for that matter) so i figured I should be able to make the pivotworks kit from the TRX work (how different could they be!)?

Well everything worked except for the joint where the cushion arm, wishbone and shock come together; The later version bushings (and seals on the cushion arm) are larger in both OD and ID.

Luckily I have access to a lathe at work, so basically I had to turn the od of the pivotworks bushings down from ~Ø.758" to Ø.707.

Ok, so i brought the stator side case in to work to press the tranny bearings in as it wasn't happening with limited tools at home. Even though I froze the bearings and heated the cases, they still were to tight for my comfort on not getting them stuck halfway or something (guess the new esr cases are goodntight?!). It worked for the crank bearing but not the others. Anyways, it worked much easier with a press and heat gun:

Question to the experienced: when i get ready to pull the cases together, being as i have a hot rods crank, should I try to open up the ID on that bearing to accomplish the slip fit like stock? I know this is an often discussed item. I don't have a real hone (which I think would be the best/easiest) but probably could take it to one of the local shops to take a few tenths out.

Lol, that must be why i always lost the hillclimbs! I'm glad people are paying attention so I don't do something really silly like install my cylinder upside down :stupid:

Get a tusk crank pulling tool from Rocky Mountain atv makes pulling the hot rods crank easier to pull into bearings.  I put alittle freeze on the main journal area of the crank

Thanks for the offer, I ordered the puller but may hit you up if it takes too long!

Got some NOS tank scoops, as well as maier front and rear fender. I did a test with the razor blade scraping routine on the oxidized tank. Worked we'll but I can quickly see it makes a mess so I'll take it off to really get at it.

Also got some clutch hardware in. The basket is the wOrks style, and includes plates. Not sure what springs I should run though? Also have the 89 upgrade hardware so I should be almost set.

Picked up a 98 cr ignition, I kept loosing on the later year versions on ebay. Anyone else have a pic/suggestion on where and how to mount? I was assuming next to the steering stem, might be a little thick without separating out the components a little?

Little more progress, got the stock rear brake linkage re-zinc plated. Was going to powdercoat the brake arm but thought I'd see if I could buff the old chrome back to life and it worked alot better than I thought. Got the hinson basket and ground the rivets off the old one to get the gear.

I'm going with a crf450 front caliper conversion on the rear, so I had to design up a brake stay. First I made a template and then had it machined. Fits great but need to thin the area where the caliper mounts slightly to center the caliper on the rotor. But I'm having trouble getting the lonestar anti-fade to slide all the way over the splines on the axle; Idon't want to get it stuck but feels like there might be interference on the splines (ordered these both at the same time). Has anyone else had this problem?

Got a good amount of progress done this weekend on the motor, although not without it's challenges. Mainly i didn't notice the clearancing required to run the +4 hotrods crank until I had already pressed the crank into the left crankcase:disillusionment:. Luckily i caught it before getting the whole thing together, so I disassembled and ground clearance and then rechecked with the cylinder/piston mocked up to make sure it was good.

Been a bit since I updated. I got the hinson basket setup and installed. Had to clearance the primary drive gear as noted in instructions. Powder coater got a little heavy on the frame which made install a pain but finally got the motor in successfully!

then I finally got my configuration together for the rear caliper swap to center the rotor in the caliper. So I went to install the lonestar anti-fade onto the lonestar axle and discovered my next "challenge". There is serious interference fit between the axle splines and the internal splines on the anti-fade. I was pissed needless to say after spending the $$ to have such a fundamental issue with new hardware. Bought both pieces at the same time. It was so bad that even though I lubed the splines with anti-sieze, I had to slide a abs pipe over the axle and bang it on (barely) with a 5lb hammer till I could get the snap ring installed and use the threads to jack it the rest of the way on. Not sure how I'm ever going to get it off; maybe with a torch and chopsaw and I'll sent the pieces to Lonestar:mad:

So here is how she sits now. Still need to do leakdown check, then carb, intake pipe and hookup rest of ignition. then maybe I can fire up and see if it all works!:)

I just read this from the beginning. You do some nice work. On the chrome PC on your swimger, its hard to tell from your pic but you mentioned about it looking silver and not chrome. If I were to guess I'd say you did not sure the chrome fully before you put the clear on. Normally you would only do a partial cure before doing a clear coat except for any translucent or clear over the chrome powder. Next time cure the chrome powder for a solid hr at temp then let co and do the clear. I've made a plenty of mistakes to learn this lol! But yea, you have a killer build there. Makes me really regret getting rid I'm my time!

Okay, down to the wire trying to make a last chance maiden voyage to spinreel this weekend. this has taken way longer than i thought but I'm really close.

Got the wiring done aside from a mount for the CR250 cdi box:

But finally got to filling the radiator, oil and gas. then starting working on mounting the pipe. No surprise that the skid plate wouldn't work without moderate surgery so pitched that to the side. Was a little bummed that the bracket/hanger supplied didn't mount up right. Had to make a spacer and elongate the slot to get it to work eventually.

Then at 9:00pm last night I tried to see if it would fire up. That's when I discovered 2 things:
1: This has ALOT of compression!
2: While the kickstarter clears the pipe, there is hardly any room for your foot!

So unfortunately I didn't get it started; will try again today in daylight. Curious if anyone else has any tips/tricks for this? I hate the thought of having to kickstart it with my toes (as that's all there is room for) especially if it ever kicked back?

what riding style was your motor ported for? what is the final size? just curious as 10 pdls on a short atc may be a bit over paddled?

Motor is 363 with powervalve; arlen set it up for play duning for me. That being said, I agree the paddles are a bit much especially without a longer swingarm; they're just what I happend to end up with floating around. Also why the rims are chewed up and badly oxidized!:wink-new: I also have an 8 paddle set of skat track edges so I'll probably bring both if I can pull this trip together.

Amazing build, such a great looking trike!

well, tried again unsuccessfully to start it this evening:confusion:. I'm starting to get frustrated. I may have an idea for the clearance issue although the compression is insane. Tomorrow I will see if I can push start it once I get the chain on.

I kick with my toe with boots turned part way off the kicker, if you want I can't get you a picture of how my foot is on there. Once it's warm I can kick it in Romeo's. This motor is a 363 sphinx as well with a stock ignition.

Thanks Hickwheeler and Skeans. That's encouraging  that it can at least be done. I think alot of the problem is the compression; granted I'm only 5'10 130lb so don't have alot to throw at it. Trying to perfect my technique (ie: start from TDC) but was unable to start last night either. I wonder if it will be easier once started for the first time? Tonight i will try pulling the plug to make sure it turns over freely, then wonder if I can tow start it if all else fails.

Tony I'm only 130 lbs and 5' 6" ish, now I go to top dead and go one click past and bring the kicker back with one full hard kick it'll start with ease. If you need any help pm me your number.

Oh god, I just had a horrible revelation as I'm sitting at work....:05.18-flustered:


I can't stop thinking why I am having a hard time starting this after the helpful feedback. I try to find TDC with the kicker but it almost seems like 3 distinct resistance areas close together.....I can't get a full kick out of it.....

When I was putting the cases together I did note the interference with the hot rods connecting rod at the 10:00 and 2:00 position. I took my dremel and sanded clearance in these areas wide enough for the thickness of the rod (or half that in each case) plus maybe 0.060 a side. I installed the crank into the left case and pulled it all the way in with the crank puller. At this point I verified the "trough" clearance was centered about the rod. I temporarily installed the cylinder/piston and rotated the crank and all was well (even with the right case half put on).

Now the hindsight moment:

After I had the case halves together for good (cylinder, piston head, etc) and the motor in the frame, I was installing the primary drive gear onto the crank and torquing to the spec on the manual. In "Hindsight" it came up to the torque value softly (ie: bolt was rotating without sharp increase in torque) prior to ultimately hitting the mark. I'm thinking that this was pulling the crank from the initial installed position (tight to the left case half) toward the right case half until it sucked up against the bearing. I'm not sure how much this may have moved (didn't seem like too much at the time), but wonder (god dare I say it) if I didn't notch the clearance wide enough and the rod is smacking somewhat into those areas on the right case? Also, I used regular oem crank bearings; on the right side I heated it with a heat gun prior to putting the case half on, there was some drag from interference to the hot rods crank but not bad.

   -How much left-right clearance is supposed to exist between the crank shoulders and the sides of the bearings once assembled?
   -Is this normal for the crank to move ultimately being tight to the right bearing?
   -When installing the primary drive gear, should I have stopped shy of the torque value to prevent pulling the crank??

While I don't know this for sure (I'll know in a couple hours) I have a bad gut feeling. I feel like a total idiot!   :culpability:

I have not split a 250r. But when I did my cr500. I thought the crank is supposed to go in right case first and then put the left case on.

Well, I'm glad to report it wasn't interference (thank goodness). I made a kicker extension so I could get on it harder and got her fired up! Thanks to all for the help, still have more finish work but feels good to be on the homestretch

Been awhile; thought I'd post an update:

It was a mad thrash but I was able to get down to Spinreel dunes (after pulling an all nighter with last minute issues). Good news is the weather was great and had a good time with great people. Bad news is I was plagued with an issue where the trike wouldn't hot start for the life. Here's a long vid my cousin made of the trip: you only see the three wheeler at the end on the astroturf "carpet of shame"(https://www.youtube.com/watch?v=X-tFltPVwKo&index=3&list=WL)! i think it might have been way too rich, plus wasn't able to sustain idle (later was able to accomplish this taking the idle screw spring of and the plastic screw is almost all the way in). I would get it started and it seemed to run great, but my GF stalled her trx a short way from camp; I got off mine to start hers, and then never could get it restarted (tried swapping plugs, etc). Eventually after fighting for an hour finally got it towed back :) carb settings are/were DEJ needle 4th from top, 52 pilot, 182 main and running 110 with maxima 927 32:1. Seemed very rich/smokey. once home got to idle with pilot drop to 50 and idle speed screw all the way in. Plus lookin better with some snazzy decals:

Note the custom Kickstarter extension tube to clear the high offset pipe! :congratulatory:
